Vger While washing the car yesterday, I noticed a significant crack in our new (2+ week-old) windshield.
I believe that this is a stress fracture, and hence a manufacturing defect, and not related to a road hazard or other accident. Note that the crack proceeds from the free edge of the glass at its mounting, that it is forked from that side, and that there is absolutely no indication of an impact. There is no crater, circular mark, missing chip, etc.
I believe that this happened over the weekend while driving near Whistler, BC. I was alone in the car at night on a quiet road with no traffic, and heard a sudden "pop" somewhere in the car (could not place it at the time). It may be of note that this was the first time the car was subjected to freezing temperatures (-6 C).
Tesla has been contacted, and is being typically very cooperative. Update when I know more.

rogbmw Sounds like something may have hit the windshield even though you can see no signs of impact - that happened to me once unfortunately. Glad to see Tesla working with you.
Jan 8, 2013
keys Oh man, I would hate to have that happen to me! Indeed nice that Tesla is cooperative. Hopefully it'll be replaced soon.
Jan 8, 2013
Trnsl8r Yep, happened to me too. Noticed it after a couple hundred miles, but was very hard to notice from inside the car so don't know when exactly it popped up. Not as big as your's, coming up from bottom center.
Made a point of leaving the DS the hell alone for the last part of the year to do their deliveries and sent them a pic just the other day. Got a fairly prompt response that it had been passed on to service.

Johan Does anyone have a clue as to how common spontaneus (or at least near spontaneus) cracks in the front windshield are in newly manufactured cars from established brands? I would think that you'd have a certain rate of this with all brands? And if it hasn't happened after the first few months, especially if these months includes periods with temp below freezing, it won't happen. Correct?
Jan 8, 2013
jerry33 The way to determine if it is a stress fracture or not is to run a ballpoint pen along the crack. If it sticks anyplace, it's a chip. If it doesn't, it's a stress fracture.

Dien Kim Nguyen My windshield just showed a crack so similar Vger! I drove to work this morning and didn't see any crack, but when I got home late tonight and saw a crack at a similar location to Vger. I didn't hear any pop or a rock hitting the windshield at all -- wondering whether stress must have something to do with it? Vger, please let me know what is your resolution from Tesla. Thanks.

ggr I had one happen on the driver's side when the BGC was about 3 weeks old. I drove with it until the San Diego service center opened, and they replaced it no problem.
Jan 23, 2013
Vger Tesla has agreed to replace the windshield under warranty. They agreed that this was a stress fracture, and no fault of mine. It is taking some time to arrange, but it will happen in the next few weeks.
Get in touch with them right away. Apparently quite a few of these have happened, so Tesla Service overall should be aware of the problem.
Jan 23, 2013
neroden Of course, now I'm curious how widespread this problem is. The windshield isn't made in house, is it? Surely it's from a subcontractor? I wonder if it's an assembly problem or a bad batch of glass or a storage problem or what. Hopefully for Tesla's profits it's either not very common or the responsibility of a subcontractor...

Laumb This happened to my friends A4 shortly after getting it.
He was backing up into the self service wash (a small, steep "bump" in) and when the car was at the top it had a weird angle to the suspension, then it cracked.
Also experienced it In a Hyundai. My guess would be a bad batch of glass from the manufacturer.

smd I just had my windshield replaced by the Fremont Factory's Service Center. I was told they would get it done in one day. It turned out that they finished it at the end of the work day and didn't want me driving it right away (let the adhesive cure for a few hours), so I picked it up this morning. I had the Enterprise rental car provided by Tesla. The windshield looks great now. Initially, the service advisor tried to say it started from a chip and tried to make me pay for it. What he was claiming as the chip was barely visible and but you did feel a small divot as you run your finger along the crack. Maybe it was a small chip that started it, but there are chips like that on ALL cars of ALL makes and it does not result in a crack, so that would still be a design/manufacturing issue that the windshield cannot stand up to a tiny chip like that. I insisted on having it covered under warranty and after he briefly spoke to the manager, it was covered.
While I was there, I shared a ride over to Enterprise with another service customer. She was getting her rear child seats installed, but she said that she's had her windshield already replaced twice and is now on her third windshield. That one also has a crack on the driver's side that started with a chip from road debris. It really does seem like the windshield is much more fragile than those on other cars.
Feb 1, 2013
Trnsl8r Dropped mine off at Fremont this morning for windshield replacement. No big deal. Replacing it goes quickly but it needs to sit for X hours and cure. I was told I could pick up around five. Got a rental from Enterprise as part of the deal. All on warranty.
And feast your eyes of the view from their parking lot. Easily 100+ Model S waiting for treatment and owners...

Feb 2, 2013
Getting Amped So I think the windshield cracking is a design flaw, not a supplier or manufacturing issue. Just conjecture, but I believe it is a thermal stress problem created at low temperatures. Glass is not designed to flex and and a curved brittle material needs to be able to "float" in its restraint system during thermal contraction. Any restraint will create bending stresses in the curved regions. The only fix for this is to allow the windshield to float more, either with a different elastomeric adhesive or one that doesn't stiffen up as much at cold temperatures. Too many people are noticing this after a cold night in the garage for this to not be a thermal stress problem, IMO.

steve841 Curios to know ..... anyone who has received a new windshield:
Is the OEM blacked out areas the same?
Is there any distortion in the lower inch or so? Worse/better?
Feb 5, 2013
efxjim I am not surprised there is a lot of cracking going on. The glass that they selected (Ashai glass) is usually very good glass. But I question the quality of our glass. The windshield glass has the large distortion band across the bottom and the back window is very uneven (distorted) which tells me the thickness is not uniform. Glass that is not a uniform thickness when placed under stress tends to have concentrated areas of force that leaves the glass prone to cracking. I would be interested to know if the replaced windshields are also breaking. The factory installation method might have introduced abnormal stress. The replacement glass might not have that built in stress.
If the bond between the frame and the glass is too tight the aluminum has greater expansion than the glass. (Coefficient of Expansion in inches of expansion per inch of material per degree F. Aluminum 0.0000123 - 0.0000129 vs Glass, plate 0.0000050.) The urethane glue should allow the expansion to occur if there is a little space between them.

eelton I'm curious to know whether the replacement windshields work with parking and EZPass transponders. My parking transponder doesn't work in the supposedly uncoated area of my windshield. MrB Rock trapped under wiper
I had the same thing happen to mine, first noticed the crack on the 31st of dec, called Tesla on the 2nd of jan. By the time I took it in it looked exactly like the pic Trnsl8r posted on the first page of this thread. This was during a time of extreme cold at night here in CA
Tesla claimed it was due to a rock hitting the windscreen behind the wiper blade so I was charged full price for the replacement.
Now that I'm seeing other people with the exact same crack as mine I'm really wondering if the small chip they claimed was an impact was really the cause of the crack or a result of it, and perhaps the cold and stress were to blame.
Feb 20, 2013
smd The service advisor at Fremont wanted to charge me full price also by claiming that it was due to a tiny chip which you could barely see and had to feel to initially find it. I argued that a chip that small should NOT be causing cracks unless the windshield was flawed. There are tiny chips all over all kinds of cars WITHOUT cracks. bsimoes Apparently, my car has been built, and I am waiting for delivery. This issue concerns me greatly because I live so far away from any Tesla service center. It sounded like one poster was able to have the windshield replaced elsewhere and did not require a long drive to get it fixed. Is this right? Is it something that a ranger can fix? Mar 4, 2013
wycolo > I've had 2 guys replace the windshield on my van in my driveway before. [mnx]
But these guys do this all day, every day, and are really good at it.
Cracks 'always' originate from a chip or tiny nick in the very outer edge (upper edge or lower edge). I used to protect good antique windshields before installing by carefully sanding these 2 edges all around. Using 400 grit paper. Had to completely remove each imperfection. Really paid off.
Clear off snow from windshield asap!! Worst case = snow on bottom half & top half getting hot from morning sun. In WY 'all' windshields eventually get multiple cracks flying in all directions. Luckily no vehicle inspection here, otherwise we'd all go broke trying to maintain perfect glass.

Tesla 940 Real Time Windshield cracking
I also have only had one windshield crack - early 70's. The windshield had a stone chip for months & months. I was driving in So. Co. or No. New Mexico in bitter cold - like -15 degrees F. I actually watched as the chip started to develop into a crack and the crack started to grow. The whole process took 5 - 10 minutes.
Mar 6, 2013
mrbry Anyone got their windshield replaced recently? I've been told they currently don't have any spare windshields for replacement so I'm stuck unable to drive my Model S now. My crack (it was actually a result of a really bad rock scraping against the bottom edge of the glass) has grown a bit too big for me to be comfortable driving it anymore. I did get a hole drilled to help prevent the crack from spreading but it was out in the sun this weekend and grew an extra 3 inches.
Mar 6, 2013
bluetinc Hey Mrbry,
You mentioned having it drilled, but not glued? I used windshield glue in my cracks (one about 10", the other about 20"). It's not perfect, and if the light hits is just right you can still see the crack, but it's stopped both from growing anymore, and most times they are invisible, which is good enough while I wait for a windshield that has EZPASS holes in it

The story is basically a replica of ones on this thread. Same shape, about 7" long, on the drivers side and out to the black edge (not sure if the photo shows it very well).
I called the Tesla service center in Philadelphia and they seemed to be well aware of the issue and have a bunch of windshields on order already so perhaps any resistance to having this be covered by the warranty has subsided.

AlMc Do we have any idea how common this is? Less than 1%??
May 27, 2013
mknox Wondering that myself. We're seeing a lot of "me too's", but it is probably still a small percentage. I notice when cleaning the car that the windshield has a curve, almost a ridge at about the half way point, and then there's that distortion at the bottom. I'm assuming this has something to do with the car's aerodynamics and wonder if the glass design (as opposed to some installation problem) has more to do with it.
I have never heard of this type of thing with other auto manufacturers. Anyone ever heard of similar with another brand?
May 27, 2013
SCW-Greg I did this to my Grand Cherokee lately. There's a band of plastic trim that covers the lower inch or so of the windshield at the bottom. I noticed where two screws were missing at each of the outer corners, so I replaced them... and tightened them down. Not overly so, but to what I felt was secure. 24 hours later I had a crack start at the driver's side. As I've driven the car over the next couple of weeks, that crack stretched and ran up about 4 to 6" but all the way across to the other corner now. I'll be replacing this glass this coming week.
I'm wondering if Tesla is over tightening at the corners... that and/or if the windshield seat is not formed to the glass shape properly (or vice/versa)?

NMRjanitor First post, and sad to say, reporting another cracked windshield. I was sitting at a red light, Wed, May 29, no cars passing me, nothing fell on windshield, just heard a small pop, and from the passenger side, close to the top, a crack went about an inch (or two) straight across. First day it veered almost straight downward, but has since also continued across the top of the windshield (about 10 inches down and also about 10 inches across). Just passed 5800 miles on my silver bullet (since Feb 25 Fremont pick-up, and very happy about my 331Wh/mi).
Scheduled to have it serviced at local SD Service Center June 12, hope this crack does not grow too much farther before then, or worse.

Trnsl8r Don't want to jinx myself, but just to add some good news to this thread that since getting the windshield replaced on February 1, I've driven about 6000 miles without any cracks.
Jun 6, 2013
smd My first windshield replacement was done around 1500 miles. My second replacement was just done this week at 9000 miles. Both had the crack in the lower right corner.
I hope this does not become a semi-annual event for me.

loganss How long did it take for people to get their windshield replaced once they dropped the car off? I dropped my car off for windshield replacement and other things.
No loaners were available so I got a dino mobile. I was so sad inside driving the thing. Can't wait to get my car back.

zolotoy After only 2200 mine windshield cracked yesterday in the lower right corner. I called Chicago service center and they told me that they will have someone to come out and replace it at my work or home.

Todd Burch Surprised this is still happening to more recent cars. I thought this issue had been fixed.
Jun 11, 2013
mknox Did we ever hear what the root cause is/was? Is it the glass? The way it's mounted? I wondered if the shape of the car and the shape of the glass was out by a bit, and the stress on the glass causes it to snap after a while.
Jun 12, 2013
zolotoy After everything tesla is trying to blame this on me. Service manager is trying to tell me that it is possible for a rock to hit the widnshield underneath the wipers and where hood is covering any possible way for a rock to hit.
Jun 12, 2013
Todd Burch A crack as the result of debris impact will generally bave at least a small impact crater in the crack initiation region. The stress cracks many have been getting will have no crater, but instead will start at an edge and propagate inward.
If the characteristics reflect the latter and not the former, fight back, and take it up the chain if needed. Unfortunately there is a well-established history of windshield stress cracks, so they don't have much ground to stand on.
Jun 12, 2013
zolotoy How can I tell if the if the crater is what started the crack or is a result of the already cracked glass? I have a feeling I will need this information to prove to service people that I'm not at fault.
Jun 12, 2013
kilpatds If there is a crater on a crack fault line, that's almost certainly the cause of the crack. A crack that started from the edge wouldn't have a crater: they don't spontaneously form as part of the crack propagation.
Jun 13, 2013
zolotoy I'm happy to report that service manager called and said that they will fix the windshield under warranty.
Jun 13, 2013
nrcooled Unfortunately, I have to add another "me too" to this discussion. Happened Monday afternoon. Drove the car to lunch no rocks or impacts, parked the car, came out to leave for the day and I had a crack running from the driver's side edge and it curves down to the bottom of the windshield. It hasn't gotten worse but I haven't driven the car at speed since it happened.
Jun 13, 2013
AlMc So, do we know how common this problem is? Obviously TMC must know and hopefully have a 'fix'/plan to prevent? Anyone who has had the crack asked? Thanks
Jun 14, 2013
jerry33 Run a ballpoint pen along the crack. If it was due to an object, the pen will stick where the object struck.

hiddengems99 Mine happened 2 weeks ago - I heard it happen while not driving, but in my driveway. Loud pop that nearly had me duck for cover - but no crack anywhere that I could see. Until 12 hours later. Mid-way up, passenger side, crack starts from edge, no crater that I cant tell. Each day for the first week it spread 3-4 inches up and down. Scheduled for Tuesday replacement.
Jun 20, 2013
Zapped Mine is a sweeping Y shape, started at the passenger side mid height and came across about 2" then split in 2; one sweeping up the other sweeping down, each about 3" before I had a crack repair outfit stop it and inject it. Car was parked and when I came back 1 hour later, there it was. Can hardly see it, so I'm good for now.

vbandl01 Add another one to this list, have only 500 miles on car and not even 20 days after taking delivery. A small crack right in the middle of winshield and looks prominent. Hope tesla takes care of this under warranty.
Jun 23, 2013
bonehead count me in. 5500 miles; car 4.5 months old. 2/3 of the way down on the passenger side, starting on the edge. no crater or pitting. does anyone know if Tesla can do a mobile replacement? if not, how long did the replacement take at the service center? thanks in advance.

Bucket22 I just developed the same crack as in in the picture in the initial post of this thread. I think it actually happened at the Villa Park (IL) Service Center. I was getting my tires rotated and some due bill/bulletin items. They moved my car outside to get out my Roadster loaner (yay!). They called me a couple of hours later and told me about the crack. I'm pretty sure it hadn't been there before, and it spread significantly in the 18 hours between when they sent me a picture and when I saw it in person. They initially thought it was a non-warranty item, but then determined that it was covered by the warranty. They indicated that the warranty coverage was VIN-specific, as they had remedied the problem (too thin glass?) for more recently produced cars. Mine is VIN 3287, Jan. 2013 delivery, 4500 miles. By the way, the Villa Park Service seems like a good shop and the people I've interacted with there have all been great.

Electric700 You should contact [emailprotected]. They need to know about these windshield issues.
Jul 15, 2013
AmpedRealtor This issue has been resolved in production, but I don't know for how long. Over at TM forums someone indicated that the fractures were due to the edge of the windshield having a chamfered edge, creating a weak point that would crack towards the center from the edge. New Model S owners are reporting that the edge of the windshield is no longer chamfered, but squared off.
Jul 16, 2013
lloyds I think that Tesla should have designed the windshield to have a rubber trim surrounding it. The edges are the weakest part to glass and having a rubber molding around it like other cars can potentially save it at least from rocks.
Jul 17, 2013
Keystone S This past week, my windshield cracked from bottom of passenger side corner sweeping up in an arc to the top corner. At first, I saw no impact mark, but upon closer inspection (with magnifying glass), I saw 3 impact marks, one directly above the crack. My VIN is relatively early (P01564) so it's an older windshield. But there are impact marks so I am going to have to pay the piper.
I wonder though, if the high stress of the early windshields leave the glass more susceptible to cracking with the smallest impacts (I needed a magnifying glass to see the mark). If that is the case, I hope what is being reported is true, that Tesla has resolved the problem. In any case, the windshield will be replaced by Tesla tomorrow.
I also just had the windshield tinted too.... Spot is just like other posters that uploaded pics. It's this sort of L shaped line coming up from the center of the windshield.
